Wire-to-Board Connectors for Battery and BMS Applications

1. Battery Pack Architecture: Where Connectors Go

A lithium battery pack has multiple electrical interfaces:

“`
[Battery Cells] → [Cell Tap Wires] → [BMS Board]

[Main Power Out] → [Load / Charger]

[Balance Connector] → [Charger (per-cell)]
“`

Three connector types are needed:

  1. Cell tap connector: Thin wires from each cell (or cell group) to the BMS for voltage monitoring. High pin count (N+1 for N cells).
  2. Main power connector: High-current connection from pack to load. 5–50A.
  3. Balance connector: Low-current connection for per-cell balancing during charging.

2. Cell Tap / Balance Connectors

JST XH (2.5mm) — The Most Common

Parameter Specification
Pitch 2.5mm
Current 3A
Wire 22–28 AWG
Positions 2–16
Use Balance leads for 1–15 cell packs

The XH balance connector is ubiquitous in RC hobby lithium packs. A 4S pack uses a 5-pin XH (4 cells + 1 ground). The pins carry milliamps during balancing but must handle 3A for safety margin.

JST GH (1.25mm) — High Density

Used in drones and compact packs where space is tight:

Parameter Specification
Pitch 1.25mm
Current 1A
Wire 26–30 AWG
Positions 2–10
Use Compact drone packs, small batteries

3. Main Power Connectors

Real Brand Examples for a Design Review

BMS interface Example manufacturer parts Use in the review
Small 2-cell balance lead JST XHP-2 + SXH-001T-P0.6 + B2B-XH-A Check cell count, polarity, wire size and service access
Compact low-current signal JST SHR-02V-S + SSH-003T-P0.2-H + BM02B-SRSS-TB Confirm fine-wire process capability and strain relief
Medium-power board interface Molex Micro-Fit 3.0 43045-0200 / 43025-0200 / 43650-0200 Perform terminal temperature-rise and connector-to-PCB current-path checks
Higher-power board interface Molex Mini-Fit family Choose the exact terminal/housing/header combination and use the manufacturer derating data

JST’s XH and SH pages list the stated parts. Molex identifies Mini-Fit as a 4.20 mm family rated up to 13.0 A under specified conditions on its official family page.

Molex Micro-Fit 3.0 (Up to 8.5A)

Standard for small battery packs (power banks, drones, small tools):

Parameter Specification
Pitch 3.0mm
Current 5–8.5A
Circuits 2–8
Locking Positive latch
Use Power bank output, drone main battery

Molex Mini-Fit Jr (Up to 13A)

For larger packs (e-bikes, power tools, UPS):

Parameter Specification
Pitch 4.2mm
Current 9–13A
Circuits 2–24
TPA Available
Use E-bike battery, power tool battery, UPS

4. EV and ESS BMS: Special Requirements

Large-format battery systems (EV, grid storage) have demanding connector requirements:

Requirement Why Connector Feature
High voltage isolation 400–1500V DC packs Increased creepage/clearance
High pin count 100+ cells per module Multi-row connectors
Vibration resistance Vehicle/container vibration Locking, strain relief
Thermal cycling -40 to +85°C LCP housing, gas-tight contacts
Functional safety (ISO 26262) BMS is safety-critical Redundant contacts, TPA
Serviceability Field replacement Pluggable, keyed

EV BMS cell-tap connectors are often custom or semi-custom — standard JST/Molex connectors may not meet the voltage isolation or pin count requirements. GSConn offers custom BMS connectors with specified creepage and pin configuration.

5. Safety Considerations

Risk Mitigation
Reverse polarity connection Polarized connector + physical keying
Wrong pack connected Different pin count or keying per pack size
Overheating at connector Match current rating, use TPA to ensure seating
Vibration disconnect Locking latch, strain relief
Short circuit during assembly Insulated terminals, staggered pin lengths
